Lessons From 500+ Window Projects

After more than 500 projects — residential towers, commercial spaces, private residences, across India and abroad — certain problems show up again and again. Almost none of them are about the aluminium itself. They're about decisions made before a single window is fabricated.
Here's what repeatedly separates a window installation that lasts decades from one that starts causing problems within a year or two.
1. Sizing tolerances get treated as an afterthought
The single most common issue we see in projects that come to us for a fix isn't a manufacturing defect — it's a measurement taken without accounting for structural movement, plaster tolerance, or frame expansion gaps. A window that fits "perfectly" on day one but was measured too tight will bind, crack at the corners, or fail to seal properly within a season.
Lesson: Measurement should happen after structural work is substantially complete, ideally on-site, and by the team that will also be responsible for fabrication — not from architectural drawings alone.
2. Standard sizing gets forced onto non-standard openings
Many suppliers work from a limited catalog of preset sizes. When an opening doesn't match a preset, the "solution" is often padding the gap with excess sealant or filler — which looks fine initially and fails within a couple of monsoon seasons.
Lesson: Custom fabrication to the exact opening, rather than fitting the opening to the nearest standard size, eliminates an entire category of long-term sealing failures.
3. Installation quality varies more than material quality
We've inspected sites where premium aluminium systems were undermined entirely by poor installation — incorrect shimming, inadequate weatherproofing at the frame-to-wall junction, or hardware installed out of alignment. The material specification was never the problem.
Lesson: Fabrication and installation need to be handled by the same accountable team. When they're outsourced separately, nobody owns the failure point where the two meet.
4. Post-installation issues are treated as the client's problem
Minor adjustment needs — a slightly stiff handle, a track that needs realignment after settling — are completely normal in the months after installation. Projects that skip structured post-installation support tend to let small issues become expensive ones simply because there's no clear path to report and fix them.
Lesson: A defined support period after installation (we offer six months) catches these early, before they compound.
5. Climate-specific engineering gets skipped on "standard" projects
A window system that performs well in a dry inland city can underperform on a coastal high-rise facing direct salt air and wind load. Too often, the same system gets specified everywhere regardless of site conditions.
Lesson: Site conditions — coastal exposure, height, wind zone — should inform the product spec, not just the aesthetic.
None of these lessons are exotic. They're mostly about treating windows as engineered building components rather than off-the-shelf products — which is the difference between a system that performs for two decades and one that needs revisiting in two years.
